How to Plan an Industrial Electrical Upgrade Without Stopping Production

New equipment, added capacity, or an aging panel eventually forces the question every facility manager dreads: how much production time is this going to cost? In most cases, the answer is less than expected, if the work is planned properly. Here's how we approach industrial electrical upgrades around a facility that can't just stop.

Start With What's Actually Driving the Upgrade

A panel upgrade to support new equipment is a different job than a reactive upgrade because an existing panel is at capacity or failing inspection. Knowing which one you're dealing with changes the timeline: planned capacity upgrades can usually be scheduled well in advance, while a panel that's already flagged as a problem needs to move faster, even if that means working around a tighter production window.

Map the Job Against Your Shift Schedule

Most panel and distribution work can be sequenced so only the affected circuit or area loses power, not the whole facility. We map the job against your shift schedule up front, isolating work to off-shift hours, planned downtime windows, or a single line at a time, so the rest of the floor keeps running. Order Long-Lead Equipment Before the Shutdown Window

Switchgear, VFDs, and motor starters can have long lead times, and the single biggest cause of an upgrade running longer than planned is equipment arriving late after the shutdown has already started. Confirming lead times and ordering ahead of the scheduled work is what keeps a planned two-day outage from becoming a five-day one.

Test Before You Commit the Full Shutdown

Where possible, we pre-wire and test new circuits, panels, or control changes while the existing system is still live, so the actual cutover, the part that requires power down, is as short as possible. This matters most on jobs with a tight production window, where every hour of downtime has a real cost.

Get the Permit and Documentation Sorted Early

ESA permits and inspections are part of any panel or service upgrade, and pulling the permit and scheduling the inspection early avoids a finished job sitting idle waiting on paperwork. You'll also want updated single-line diagrams and panel schedules once the work is done, both for your own records and for insurance.
